Hi All.
Noobie to the site but I've been riding bikes for a long time working my way up from a 2 stroke 50, 125 and 250's then onto 400, 600, 750 then 1000IL4s and twins. My last few bikes have been;
2004 RSVR Factory
2003 R1
2005 F800

I wasn't enjoying the RSVR so much, finding it uncomfortable and utterly wasted on the road.
So I bought this.
http://i1168.photobucket.com/albums/r490/claude_pics/sv650s%202002/66F4EECC-D636-4D14-92D4-2B6E59B662E9.jpg (http://s1168.photobucket.com/user/claude_pics/media/sv650s%202002/66F4EECC-D636-4D14-92D4-2B6E59B662E9.jpg.html)

The last owner was my sister and I rode it home for her when she bought it. I'd not grinned like I did after riding the little SV in the last goodness know how many bikes. I was a little smitten. It's very satisfying using all the bike can give. 4 years later and it's mine.
The original plan was to tart up the forks and sell it. Then buy a Ducati 796.

It's apparent more than the forks needed to be sorted. So begins the strip down and service.

Always been ok at taking things apart, it's the putting back together that foxes me. And all those spare parts you end up with....

Awesome engine IMO absolutely perfect for the road.
Styling very love or hate, oem belly pan improves things and only £80.
Same fork rot issues the sv suffer with, riding position used to give me a bit of a weird pain across my shoulders.
Overall I liked it a lot. :)

Is there any way you can get an easy out down there as the reverse thread may just do the trick ... Hopefully someone else may have a better idea so hold onto it as a last resort before removing the head .

Claude

Bought an easy out kit. Head gasket and a replacement head.
Joy.
On another note the lower fairing I won on eBay arrived. It is, of course a slightly different shade of blue to my bike. :(

I know one of my mates had a mobile Helicoil guy come round and insert a Helicoil when he'd stripped a plug thread in his car. Guy retapped the thread in situ, without removing the head, and stuck a helicoil in. Although access to the plug in question was easy.

You case is a bit different, with the remains of the plug in place, but might save you a job removing the head.

I guess its the front cylinder and the previous owner hadn't changed the plugs or didn't put any copaslip on the plug thread if he did.

Yeah front cylinder. The easy out won't fit down the barrel. So head is coming off. PITA and has cost around £70 so far.

i have gotten snapped plug threads out by using a big flat head screwdriver.

one thing i have noticed with the 10mm threads that the SV uses is that they are very very easy to snap when installing them.

Tried with a not huge one but it just ground away the plug end. Hoping one of the easy outs will do it. Heads coming off so as to avoid bits of metal in the engine.

The rebuild continues front calipers.
Cleaned them up as best I could refitted the pistons, fitted the new braided hoses ready to re-install the calipers, new fluid. Couldn't rebuild fully due to not having any red rubber grease.

Bought some grease (the largest tub ever!) and eyed up the cans of plusgas, figured I was on the home stretch so it wouldn't be needed. and then decided that I should clean the caliper seal grooves out more, took 2 hours to get the pistons out again and get them cleaned up. Another hour to fit and hook up to the new lines.

Started to take the rear caliper apart, pad pins are firmly seized. Of course they are, not least because I didn't buy the plusgas....

Next task is to douse the pins and bolts of teh caliper in plusgas and service, fit new braided hose.

In the interim put the fairing back on. M7RR's should be here Monday ready to be fitted to loose tyres.

It's fun but I could do without the ********, I'd rather this was a dismantle and clean affair rather than broken bits and seizures... (of course).

If the pins are bad, you'll probably need to drill them out, drill a hole smaller than the pin diameter, and use a fine punch to drift them out, unless you can split the caliper and then plusgas & also heat around the pin hole.

Good work so far

I guess I need to split the caliper anyway to replace the seals and clean. Hoping drilling isn't needed....

Splitting the caliper is also a PITA, as the bolts seize in place :-(

Drilling isn't a biggie, in fact it makes getting the pins out now & in the future much easier. You just need to start off with a tiny drill bit.

But if you can split the caliper, it makes getting something on the pins much easier

Buy some stainless ones on Ebay for less problems

Point of merriment. I installed one of the rear pads backwards so the copper slipped back was against the disc....

I also started trying to instal the front fairing forgetting that the reason for taking it off in the first place was to get the lift in place....

Nice work!

Your rear brake hose on the caliper look to be in the wrong position.

Mine comes straight off the caliper pointing forward

Yeah, the hose is quite a bit longer than the oem. It's within the max radius spec so should be ok.

Hmm head scratcher allen flange (hehe) bolt i thought maybe seat bolt or chain guard, i will have a good look over my bike (when i get chance to visit garage) to see if i can find similar. Mines a naked though so any faired owners know if its maybe a fairing bolt?

It's not a fairing bolt, it kind of reminds me of one of the 2 bolts at the bottom that hold the centre piece of the exhaust on but mine look different. I've had my whole bike apart and don't remember seeing one exactly like that...

Nice rebuild btw. I'm going to be rebuilding my calipers very soon (i think you posted pictures on the thread if I remember rightly) how easy did you find it?

That's looking very nice indeed. I've just got my first sv, a curvy same colour as yours. Did you you stick with standard size front tyre? I was persuaded to go for a 70 profile front when I had mine fitted last month. They're michelin pilot power's it turns wonderfully but I'm not sure how a standard one is as the metzelers that were on it were shocking and didn't stay on for long. The only problem I can see with the 70 profile is clearance. It's fine but I wanted to fit a fender extender but I don't think there's room now.

So I've not updated the progress on this.
I put it all back together, booked the MOT and took it for a shakedown ride. Got 1/2 mile up the cat n fiddle and she died.
Free wheeled back home where the diagnosis of running on a single cylinder was reached.
Checked plugs and compression and took the head apart and checked the cam timing which was all fine.
Valve clearances next. Bugger. 3 out the 4 no gap at all.
Removed all the shims and still no gap. Luckily I didn't return the replacement head I bought.
Valves were checked for leaks and reseated (not by me) and clearances checked which were in spec.
Head was swapped by me 'gulp' took about 6 hours, started at 11pm.
Woke early the next morning and cracked on with refitting the radiator.
All back together and I hit the start button, flat battery ffs.
Stuck it on charge and carried on fitting the fairing back on, mirrors etc.
hit the starter again and....

So after I put the head and bike back together the next day was MOT time. Flew straight through and I eagerly picked it up. I filled with fuel removed the exhaust baffle and opened her up, sounded great! I rolled off the throttle and, nothing. Revs kept rising. ****. Throttle is stuck wide open.
I hit the kill switch and rolled to a stop, throttle cables felt fine, I lifted tank couldn't see any issues so started it up again. Straight to the limiter. :(
Left it 5 and had another poke about under the tank. Again couldn't see anything wrong, started her up again and she sat idling nicely, weird.
Gingerly rode home and had a third look around but again nothing spotted, sod it lets go for another run, with the baffle back in..
Pinned it, would it up slowly whatever, couldn't get it to stick again. I used the bike all week, it performed flawlessly. Thank goodness ride over to Pembrey on Friday and track day on Saturday.
Did 700 miles all in. She hit utterly thrashed and never missed a beat.
Since the TD I decided I wanted more power to the brakes and add a belly pan.
So I've added a radial master cylinder and clutch perch from a gsxr750, bought on eBay and came with folding Harris levers :)
Brake lines aren't attached as the pitch is different on the sv vs the gsxr m/c.
