In total I've done this 3 times (and it has leaked each time), in the following order;
1. Reused original OE seals that had been on the bike since new, 4.5 years old.
2. New Aftermarket seals (from wemoto, IIRC).
3. New OE seals.

In none of the instances has the seals appeared visibly damaged. In terms of there being too much rubber grease, I wiped the excess off so am confident it's not that. I think the dust seals are new OE ones (fitted recently), but I'll check this later.

No reason to believe the stanchions are bent, not least because one of them is a new one (old one had more serious pitting, so I replaced it whilst I had the forks out last time).

Nope, exactly as specificed in the fork internals' manual (around 17cm from the top). I measured it using a special fork oil depth guage/syringe so know it was spot on.
