Grinder and stuff takes ages and you have to be precise, chop saw takes 30 seconds and cuts inner tube to exact length for you too
would you not risk crushing the can? (thinking of my carbon one here)

Why would a bench mounted saw crush it any more than grinder? Anyway if you want to do carbon one you can do it... I don't want to be getting a lungfull of carbon and epoxy. Yeugh.

Taking about 8 inches off the length i recon as i dont want it to be too loud and its just a tad long at present. Noise wise it sounds superb as it is just looks ridiculous!

Do you need to cut the inner shorter than the outer or doesn't it matter?

I'm looking at doing it today and hopefully the polishing too so i will post before during and after. Thanks for all the suggestions everyone but unfortunatly i'm going to have to go the hacksaw route for this.

The job so far…………………………
Marked with a pen and scored all the way round with the hacksaw blade.

Cut all the way through with the hacksaw making sure the blade stays in the scored area.

The two halves of the can.

Rivets drilled through on waste section and perforated centre cut away at the weld leaving a seat position for the centre on the good part.

After the cut.

A bit of swearing and hitting it with a rubber hammer and it all seated together nicely just the rivets to drill and pop now.

Just the cutting back to aluminium and polishing to do now and it should look ace!

I will post some pics when its all finished and back on the bike with a noise report, cant wait and all the evidence points to a loud system!

Polish it before rivets otherwise you won't be able to get the bits right next to the heads
