I've had the main connections apart and they all look good. I gave them a spray of contact cleaner and a few drops of ACF50 any way.

I'm going to make up a cable to take the reg/rec output straight to the battery and bypass all the wiring which takes it through the ignition switch.

There was an unofficial mod you could buy for the VFR that did exactly that.

When I bought an new reg/rec from Electrex World for my little 400 gixer, they sent me one of them for nothing. It get's rid of of potential poor connections on a whole length of, by now, old wires.

Don't forget to add a fuse if you're doing that.

(Un)happy memories of my 82 GSX250EZ when it got to about 10 years old, when the electrics started doing exactly this sort of thing. Good luck finding and fixing the issue Gary.

It's definitely the reg/rec. Everything else tests ok. Took it off the bike this afternoon and the resin back is showing signs of heat, it's all cracked.

I think I'm going to grit my teeth and stump up for a new mosfet reg/rec from Electrex World. I'm going to ask them if they still do the little direct to battery harness as well. I really can't be arsed with crimping/soldering at the moment, I'd rather just get the stuff and plug it in. It might be different when I have my workshop built and somewhere inside with a workbench to work at, but I'm not interested in juggling wires and connecters outside in the cold.

Sounds like you found the culprit. I bought my reg/rec from wemoto. They had a few to choose from but I went with the most expensive as it had built in overheat protection. It would just shut itself off if it couldn't dump the output to a full battery.

New reg/rec arrived today from Electrex World. They even sent me the spades and shroud to make up a direct-to-battery loom. Everything is back together, all I need to do is connect the battery end of the loom extension to the battery.
I need to put a fuse in the fuseholder but not sure what rating to use. Anyone have any idea - 15a/20a/30a?

Most bikes have a 30a, certainly the case on my last two bikes.
