the only way that you can get a rear sprocket to have that kind of lip on the bottom of the teeth it over tightening of the chain. you must be tightening it like a bow string. when the book says 30mm of slack that means 'slack' not forcing the chain to make 30mm, you apply enough pressure to move the chain and that is all, use a straight finger like you are pointing at the tyre then push up on the chain. if it hurts your finger moving it the 30mm then your doing it wrong. an o-ring chain will flex if you force it. the sound of the rear sprocket carrier is the noise you are hearing its just that it's been amplified when its connected and tightened to the swing arm. those bushes look ok, have you checked the carrier bearings for slack?

lip is from manufacture as its zinc plated.
