Have you watched the lifter when you are using the clutch lever? If it takes a few squeezes to start seeing problems, you might be able to see something. It's going to be near impossible to diagnose without being there. I would also take off the clutch cover to observe that as well. It could be something like flex because a lifter mounting is cracked, but unless it's under tension you can't see the crack, that kind of thing.

What plates did you put in there? Suzuki or aftermarket? I've had issues in the past on other bikes with certain brands of clutch plates.

Well still haven't got to the bottom of this yet. My bro managed to limp it to my local bike place for its mot as i can't ride at mo as have vision probs (which it passed) but it still ends up not wanting to change gear after a short while and has to be adjusted from scratch again grr.
Mechanic at mot place said it could be because im doing the adjustments with bike cold so everything loosens up when its hot and i should do my fiddling while its hot? Will try that when i get a chance

It may be worth getting the clutch cover off and making sure that the clutch basket isn't coming loose on the end of the shaft?

This is crazy. To be honest I have no idea about the workings of a SV clutch so my only contribution, have you tried the SV riders forum to see if they can suggest anything Geo?

What happens if you set up the clutch, and then, without starting the engine, pull the clutch lever in and out 20 or 30 times? Does it slacken? If not, do the same thing but with the engine running. What happens then?
