Default problems after changing voltage regulator

well folks i changed my 99 vr to a 600 cbr vr last month as mine was playing up, i went on a 600 mile trip to scotland last week and as i got off the boat thankfully after id finished the trip, i gunned it for home the bike did a massive backfire and stuttered for a second i thought nothing much of it and carried on home, rest of the way home the bike kept spluttering , backfiring and stalling when i seemed to give id acceleration it tended to worsen the problem. when i took seat of to have a look my 3 way connector from vr to fuse box had exploded. bought new one changed it went for a spin today 5 miles into trip it did it again, splutter backfire and stall. can anyone help me out

Just a thought, but have you checked the AC voltage coming from the generator?

13.5 v when ignition on and 14.5 on idle

That's not the AC voltage. Tam is asking about the voltage between each of the 3 pins from the generator before it goes into the reg/rec.

Edit: Sorry that's come across a little abrupt. The reg/rec takes ~80v AC and converts it to ~13.5v DC. Before knowing if it does it's job, it's worth checking it's getting the correct amount of power to step-down in the first place

If your generator is genuinely outputting 10v AC, then there isn't enough power to convert into the 13v DC needed to charge the battery / power the bikes electrics. This would mean there was likely a problem with the generator coils or magnets.

However, as that's the sort of number you might get if measured incorrectly:

I am assuming:
1) You've voltage meter that is is set to AC Voltage (not DC).
2) You have unplugged the 3 connectors from the generator to the reg/rec and with the engine running you're measuring AC voltage between each of the 3 connections.

Set your multimeter to AC. It's shown as V~ I think. Set it to 100V~ and make sure the leads are connected in the correct sockets as per your meters instructions.

Disconnect the Reg/Rec connector with the three yellow wires and do the test on the bike side of the connector, not the reg/rec side.

You want to take three readings across the pins in pairs. So if you number the pins 1 to 3, take a reading across each of 1 & 2, 1 & 3 and 2 & 3.

Take readings with the engine running at tickover and again at around 5000rpm.

1&2 = 23
1&3 = 23
2&3 = 23

with bike reving at 5k
