ground down a good quality wood chisel to about an 8th of an inch across,
cut the corner in, and made a shoulder, had to sharpen it several times, but got there in the end, use a small electrical screwdriver to carefully drift it round. worked a treat on both.

the stainless of the tool was slightly harder than the stainless bolt.

JOB DONE! :P

Took it to an engineering workshop in Bushey who were ace, got it out in no time, cleaned up the thread and charged me £15.

I have to do a bit of free advertising for the firm since they were so great and I had such difficulty finding them.

So now i have to wait for a replacement gasket to come and route the alternator wiring back up to the rear cowling which will probably need the tank to come off :(

Still room for more calamities so please, please, please send forth any useful advice.

I was having a look at the exploding diagram for the alternator in anticipation of fitting mine and I noticed a part termed a 'key'. It doesn't show exactly where this fits in to the alternator, I'm hoping it's still in place where ever it fits as I don't recall removing it, just the cover and the bolts.

It's the ignition timing/advance key - utterly vital that it's fitted if you don't want to completely destroy your engine.

There are after-market ones that will advance the ignition even further to give a wider spread of torque and a little more BHP.

it's called a woodruff key, and it sets into the crank shaft, holding the rotor in an exact position for timing.

if you haven't taken the rotor off, you won't have touched this.

Just talking about this with Mr Squid this morning. I didn't realise that I had to have a new gasket (or at least one handy in case the existing one gets knackered and can't be reused) so shall order one Monday.

So hopefully within ten days I shall have completed this task, sorry it's taken so long, it's been on my list of Round-2-Its. I'll post it on immediately I'm done. Cheers ;).

No worries, just wondered :) I knew when I started out that most folk would take ages over doing the swap, I think I sat on the bits for 3 months before I did it ;)
