Yeah, but if it's sticking already (and it probably is if it resisted enough to round it) then a bit of heat can help release it. Let it cool first though, you're right.

I cut down an 'easy out' stud extractor to remove a rounded sump allen bolt on a Guzzi. As you turn the easy out in the allen bolt it grips whats left. As the bolts on the cover are large allen key size then use a large easy out. Just cut it down so it just fits.

Don't drill the bolt to use the easy out as you would normally. No heat or drilling required on the bike, just sacrifice an easy out

Yay sorted it, tried the dremmel first (in hindsight and as advised by Spokey, the wrong way around of doing it) but I couldn't get a deep enough cut with the discs I have, the original hex hole was still prominent enough so I tried the torx with some light tapping only and it lodged tight, undid the bolt and all is well. thanks for the help, would have been stuck and would probably have broken something trying to sort that one heh, won't forget the torx idea in a hurry though.

Next question, what kind of bolt (length and thread) do I need and where can I get one?

Many many thanks

Take the bolt out the other side, hand it to someone at your local bolt shop and say "one of these please".
