Thanks all, but there's more!!

The manufacturer have said that they will test it (for £10+vat+P&P) and will replace for free if duff, but say in their experience this fault is often caused by the alternator itself.

What do you all think before I handover the cash?

On the excess heat question, it occured to me when i fitted it that, while it had fins for cooling, there would be little or no flow over them tucked under the rear bodywork like it is!

Tris, how do you know the RR is clapped? Have you tested it? In my experience, if the RR goes it can burn out the alternator, but if the alternator goes then the RR just sits there and does nothing.

If you've done the three tests I mentioned earlier and they all check out okay, you might as well send it back, because it sounds like it's had it.

6-wire type - shouldn't matter whether it's a switched or permanent connection.

The RR gets warm in use but I've never heard of one getting that hot.

I've checked the output from the regulator but not the stator so I know the voltage to the battery is low when everything is hot

The stator check is my first job when I get back from Germany tomorrow

Test your battery if its this then get an optimate to keep your new one in tip top condition.
