I weld them. Lots don't and find it works well for them.

Don't like the way you use a plural There is one small (about 2 or 3mm dia) rebound hole in each damper rod right at the top/spring end. This can be filled or no as per YC.
The 4 large holes need to be drilled/reamed out. Do not drill extra ones.

Drill/weld up whatever your happy with, its more forum hearsay than actually makes a difference, bored of arguing the point tbh.
The spring rate dictates everything else, 15wt oil is only just enough (depends on make) with .85's so on the lighter side of setup, though you still may find it a bit hard, .8's may have been more suitable

Sound. I probably wont touch the rebound holes then as I have no reliable way to close them up.

Only other thing left then I guess is what to cut the spacer with - will a hacksaw do or will I need something beefier?

Hacksaw is ok, the tubing isn't heavy walled.

Thanks Chris

Going to need to buy a few bits to do this job

Long Allen bit for the damper rod bolt (how long does it need to be to clear the fork leg?)
Jack and/or Rope to lift the front
Hacksaw + Metal files

Might sound stupid but do I just cut the spacer down the thickness of the emulator?

Oh and I read somewhere (svriders?) that the white plastic cone bit shouldnt be reinstalled, is this correct?
