So, fuel cell fabrication...
I've been thinking long and hard how to go about creating an aluminium fuel cell that can also support a seat unit in place of a sub frame. Aluminium tanks are pretty fragile and very few of the respected tank fabricators use the tank as seat, most preferring at least some form of minimalist sub frame or a self supporting seat unit. When the aluminium sheet for the tank was being delivered and watching 2 blokes try and restrain a 2m x 3m very flexible sheet of 1.5mm ally in a howling gale I had a eureka moment*..... First of all, a cross member of 25mm dia ally was machined with M10 threads in each end face... Then a "spine" in the profile of the fuel cell was cut from 3mm ally sheet, to match the profile of the modified original tank when measured along the centre line.... This will be welded to the center of the cross member and will carry, along with the side plates, the vertical load of the rider on the seat.... The top of the rear section is also 3mm ally and will carry a machined plate which the seat unit will bolt to. The spine will be cut out more to remove unnecessary material. The bottom of the rear section has been bent from 1.5mm ally, because it won't be carrying any structural load, only the weight of the fuel. The spine doesn't go to the bottom so that fuel can flow from either side of the spine to the fuel tap......... The side plates for the rear sections will be cut to match the profile of the lower curved section once the lower section is welded to the spine... *they were carrying it upright against the wind and it was bending and flexing and uncontrollable, so they turned it edge on the ot the wind and it was rigid and unmoving... The front of the fuel cell will be mounted on this cross member.... The triangular pieces - left over from an aborted attempt at the silencer mounting - will be welded to the frame in the position shown. The 12mm dia cross member will be attached to the underside of the fuel cell. So far all of the parts, before the spine is fully lightened and the side plates are cut away, weighs a smidge over 1.5kg. So I'm on track for the fuel cell itself weighing 3kg.... |
