OK test setup is like this:
coil +ve fed as normal via ignition main live feed. coil -ve on test lead, brush test lead against frame (any earth) to test plug/pin in HT lead end held against frame to test for spark I had assumed a bad earth and conected the battery -ve to the frame/engine with another lead, but this seems to make no difference. Now the plug caps are out of the way then this is producing sparks up to 1/4inch long as I would expect however cranking the engine with everything connected, still no spark.

so are you saying the coils are just providing a connection and the (negative) test lead sparks on any earth reguardless of engine turning or only when the start button is pushed ?

the -ve terminal of the coil, when tapped against earth, makes the plug spark.
this is how it should be I think. however with the -ve coil terminal connected to the black box as normal and the engine turned over there is no spark

if this is the case, buzz out the path back to the unit from the coil, then check the altinator housing for the pickup and wire back to the ignition unit as if it doesn't get the timing signal it won't switch it.

could also be the old rubbed wire problem around the rear subframe.

the switched earth shows continuity and all that section of wiring is new so should be sound
the pulse coil resistance is in spec, but I don't have the "peak voltage adaptor" described in haynes to check what voltage its producing the ICU is definately getting 12v supply and the 2 earths that go to it.

Maybe dizzyblonde but it's going to be hard convincing her lol
If I try my ICU in her bike, is there a risk of damaging components of hers if it is faulty? Also where to get a spare pickup coil to try?

no you won't hurt her bike by trying you unit in it, as to the pickup, best to remove the whole side and disconnect the wire and leave the pickup fitted to it.
