If you want to get those nuts off, grind through the side of threads with die grinder or dremel, then tap nuts around with punch. That will remove any problem nut.
then to get studs out plusgas them to death for a month. Heat them, blast them with freeze and release spray. Heat the head casting with a wet rag around the stud and then attempt to remove.

Following what you've both said I've done a little reading and it seems this isnt uncommon at all.
Im thinking I may be better admitting the bolts wont come out easily and starting by doing what you say YC about using the dremel to remove the nuts taking off the header pipe and then dremel again to cut the bolt to get a nice surface across it. Then drill a small hole in the end and use one of these http://www.screwfix.com/prods/20084/...actor-Set-8-Pc to get the bolts out and obviously replace the bolts with some nice new ones bathed generously with copper slip. |

matt. i've got one of those stud extractor sets. i would advise that you try every possible way of getting it out before you use one. there not that cracking...

No it's very common. My curvy one was a bit of an árse (and it was pristine/garaged all its life!), YC did me some stainless studs (which I also copperslipped).

Do not use a stud extractor except as a last resort. Those cheap ones are wucking fank. And you will be looking at getting the broken extractor spark eroded out of the head because they're harder than everything except cobalt drills!
Get a socket type stud spanner on them, lots of heat, lots of oil, lots of heat/cooling cycles and penetrant oil. Patience is the key. Think about it, what is going to be stronger? 4mm dia stud extractor, or 8mm dia stud? You want to try and move the 8mm dia stud every time.

A suggestion is to weld a bolt head onto the end, double wammy of giving something to try and turn it with and the heat of the welding hopefully breaking any corrosion seal.
